Gears: NP205 transfer case low and high gears sometimes need to be replaced due to major wear on the clutch teeth. Wear on the low gear inside bearing bore is even more common. Worn clutch teeth can cause the transfer case to jump out of gear. Worn low gear bearing bores can cause shift issues and clunking noises. Idler gears rarely need replacement unless the transfer case is run short of oil.
Input Shafts: New Process NP205 transfer cases were built in many different configurations for all the major light truck manufacturers except Jeep. Eight different input shafts were used over the years of which we still have seven of those in stock. Inside the case, all the input shafts are the same, but the differences are the input bearing size and spline configuration.
Output Shafts: New Process NP205 transfer cases were built with four different front output shafts and two types of rear output shafts. Most NP205 transfer cases have a 32 spline rear output shaft made for a fixed yoke.
