Gears: NP205 Transfer Case Low and High Gears sometimes need to be replaced due major wear on the clutch teeth. Wear on the low gear inside bearing bore is even more common. Worn clutch teeth can cause the transfer case to jump out of gear. Worn Low Gear bearing bores can cause shift issues and clunking noises. Idler Gears rarely need replacement unless the transfer case is run short of oil.

Input Shafts: New Process NP205 Transfer Cases were built in many different configurations for all the major light truck manufacturers except Jeep. Eight different Input Shafts were used over the years of which we still have seven of those in stock. Inside the Case all the Input Shafts are the same, the differences are the input bearing size and spline configuration.

Output Shafts: New Process NP205 Transfer Cases were built with four different front output shafts and two types of rear output shafts. Interestingly, it was General Motors (and not Dodge who owned New Process) that offered the NP205 with the most output configurations. Early GM cases had 10 spine front output shafts. The 10 spline shafts were replaced by a 30 spline shaft, and later a short-lived 30 spline synchronized front output. All three GM shafts are considerably weaker than the 32 spline front output used by Dodge, Ford, and International. Most NP205 Transfer Cases have a 32 spline rear output shaft made for a fixed yoke. Many 1980-1991 GM models have a slip yoke type 32 spline rear output shaft. Both the original 32 spline fixed yoke and GM's slip yoke type rear output shaft have a weak point were the oil channel grooves are.

Splined Couplers: GM used male spline NP205 input shafts that utilize a coupler with female splines to connect to the transmission output shaft. These couplers often need replacement due to spline wear, especially with couplers that are not bathed in oil. All our couplers have the locating snap ring(s) installed which insures full spline contact with both the transmission output shaft and transfer case input shaft.
